How Much Energy Can a VSD Screw Compressor Save?

VSD screw compressor energy savings are not a fixed percentage. They depend on load profile, pressure, motor efficiency, and the old machine’s unload losses. Where the Savings Come From

A fixed-speed screw compressor wastes power in two ways. It runs unloaded for part of each cycle, and it works through a pressure band that can be higher than the process pressure. A VSD machine reduces both losses by matching motor speed to air demand and holding a tighter pressure band.

In a fixed-speed cycle, the unloaded portion is not free. The motor keeps rotating, the oil system keeps running, and the machine still consumes a large share of full-load power even though it is not delivering air.

A Real Before-and-After Calculation

  • Old machine: 250 kW, 40.5 m³/min, fixed speed, 8.6 bar.
  • Actual air demand: 34.7 m³/min at 4.9 bar.
  • New machine: 160 kW VSD selected for 42.5 m³/min at 5 bar.

The old unit ran at 85.7% load and consumed 207.67 kW after pressure correction. The VSD replacement ran at 81% load and consumed 154.43 kW. The difference was 53.24 kW.

What Decides the Real Payback

  • Load profile: wide fluctuation gives a VSD the biggest advantage.
  • Unload share: a fixed-speed machine running long unload cycles wastes about 40% of full-load power during unload.
  • Pressure correction: every 1 bar of unnecessary pressure can add about 7% to energy consumption.
  • Electricity tariff: the same kWh saving produces very different money savings by region.

The payback is fastest when the old compressor is oversized, when production runs long hours, and when the electricity tariff is high. A small tariff difference can change a two-year payback into a four-year payback, so the calculation must use the local tariff.

How to Estimate Your Own Saving

Start with measured air demand, then calculate the old machine’s load and unload power. Select a new unit close to the real demand, calculate its load rate and power, and compare. The key formula is saving rate = (old machine power – new machine power) / old machine power.

Do not rely on a single percentage from a brochure. Ask the supplier to run the calculation from your actual pressure and load profile, and verify the result with a data logger before and after installation.

FAQ

What saving percentage can I expect? There is no universal number. The same VSD package can save 10% in one plant and 35% in another, because the result depends on how much time the old machine spent unloaded and how far its pressure band exceeded the process requirement.

Is a bigger saving always better? Not if the calculation uses the wrong baseline. Compare the VSD against the actual old-machine power at the same pressure and air demand, not against a nameplate rating that the old machine never reached.

Choose the Right Baseline

The saving calculation is only as good as the baseline. Compare the new machine against the old machine’s measured power at the same pressure and air demand, not against the nameplate kW. A fixed-speed machine that is oversized or running a high unload share will make the VSD look artificially good, while a constant full-load baseline may understate the benefit.

Ask the supplier to show the working: air demand, load rate, pressure correction, and electricity tariff. If any of those numbers is missing, treat the quoted saving as an estimate, not a guarantee.
